How to print 4×6 thermal labels
Thermal printing is the cheapest, fastest way to ship at any volume — once the pipeline is set up right. This is the whole pipeline: get a clean 4×6 file, feed it to the printer correctly, and avoid the three classic failure modes.
Step 1 — Get a true 4×6 file
Printers do not rescale intelligently; they print what they receive. If your PDF is Letter-size, the driver will shrink, offset or crop it. Convert first: run the label through the resizer so every page is exactly 4×6 inches (288 × 432 points), then print at 100% scale — no “fit to page”.
Step 2 — Feed the paper correctly
- Thermal coating is on one side only — if print comes out blank, flip the roll.
- Set the printer’s paper-size preference to 4×6 in the driver, not just the print dialog.
- For fan-fold stacks, align the first label with the sensor notch before printing.
Step 3 — Fix the classic failures
| Symptom | Cause | Fix |
|---|---|---|
| Barcode cut off at the edge | Driver scaled up or added margins | Print at 100% / actual size; re-convert the file if it is not true 4×6 |
| Label prints sideways | Landscape PDF on portrait feed | Enable auto-rotate in the resizer before printing |
| Two labels on one sheet wasted as one | Marketplace 2-up Letter printout | Use Split 2-up sheet mode — each half becomes its own 4×6 page |
| Faint or streaky print | Dirty or worn thermal head | Clean the head with isopropyl alcohol; check roll quality |
Pipeline summary: convert to 4×6 → print at 100% → peel and ship.
